Strange issue with PFS3-AIO on SD setup

So after burning my CF card literally, I decided I had enough of CompactFlash cards and wanted to try one of those SD to IDE adapters many people have been using for years.

Got one and prepared a new SD card using WinUAE, and everything seemed fine, until I put it on my Amiga.

Now, on boot, I get this error: "TD32 and DirectScsi access mode failed! Can't read block 3854987 (<4G) scsi.device:0

The card works fine under WinUAE but not on my real Amiga (Amiga 600, ACA620, Kickstart 3.1)
The SD card I am using is 2GB, I don't understand why it mentions anything about 4G
The first partition, System, seems to work (it boots to Workbench), but the second partition, Work, shows as NDOS. See attached pics.

Anyone has any idea what the hell is going on? I'm super confused especially because everything works fine in WinUAE. I never had a problem setting up a device in WinUAE and then shoving it into the Amiga.

Oh another minor annoyance: my IDE light on the Amiga is stuck as ON constantly. This didn't happen with the CF-IDE adapter. Any way to fix?

Most likely reason is SD adapter not allowing access to last block(s) of drive. Most common bug is off by one in last block check. Last block does not equal number of blocks (where last block would be number of blocks - 1) but last block that is accessible. (total blocks = last block + 1).

Easiest fix is to repartition the drive and leave for example 8M of unused (unpartitioned) space at the end of drive. (8M because if problem is some geometry weirdness, 8M is always large enough free space)

This is pfs3aio safety check. Partition is rejected if last block of partition is inaccessible.

Aw shit I have to do all this crap again... i wish I could resize the partition without having to copy all the data over again.

I read in another thread they also "fixed" it with "full format" instead of "quick format", does that make a difference? I did use "quick format" this time, in the past, i never did.

Thanks for your quick help Toni.

Oh thanks for that mate! That settles it. Never using full format again.
I just went ahead and re-partitioned the drive leaving 8MB at the end, quick formatted it, popped the card back in the Amiga, and the error is gone! Thanks Toni.

Now I have to copy all this crap again...

Great that you resolved the issue.
Fortunately, copying the Amiga OS is simple on our beloved platform. Could be long, but simple

Decade plus using WinUAE, did not know there was a warp mode :P

I wish it was just the OS though, it was a lot more. Anyway, it's all copied now and sorted. Now to fix that pesky HDD access light problem...
