Try doing it again using "UAE" HD controller, problem could be possible patched (some of them are broken) scsi.device (perhaps 32G is really too large for some versions?) or some unknown ide emulation problem if problem disappears.

Do you get any log messages when the error appears? (run winuae with -log command line or tick logging checkbox in paths panel before starting emulation)

Try making it all again, but change the number of cylinders to one less, then if you have got the same problem run PFSDoctor, and finally update the scsi, you can install BB4. I also use a 32Gb Trascend.

Note that a patch of scsi.device implies an automatic reboot which almost doubles the boot time.

Depending on how accurate the CF card reports its size, you should make the last partition one cylinder smaller than shown and leave the last cylinder of the card empty. Some cheap CF cards report themselves one block bigger than they actually are. If the file system then checks the accessibility of the last block, it fails with an error message. (PFS3aio checks accessibility, PFS3ds doesn't).

Might be worth trying PFS3 AIO instead of SFS, it's more up-to date and more widely used now.

Even original scsi.device version should work as long as partition is fully inside of first 4G.

Perhaps your card is fake? (Your exact model is also reported as having fakes sold on ebay) Does it work in Windows? Reported size is correct? Can you fill it with big files (like CD/DVD images) without getting corruption?

EDIT: easier test is to use h2testw (available for download from most free/shareware download sites)

I thought you were using PFS3. Use it, PFS3AIO is the best. You can find PFS3Doctor in the original PFS3 of Aminet.

Edit: Hehe, this is my post 3,333.
